Porous sintered tin-bronze alloy has widespread applications in various engineering fields such as filtration systems, self-lubricating bearings, etc., because it has unique mechanical and physical properties, combining light weight and good strength with permeability, thermal and electrical conductivity. In this present work, the samples of tin-bronze alloy with chemical composition (90 wt% Cu, 10 wt% Sn) were prepared by using powder metallurgy technique. High purity (99.5%) NaCl powder was used as a pore-forming agent to generate the pores (as space holder) with different addition percentages (20, 30, 40 wt%), which were subsequently removed via hot water at 100 °C. The powders were mixed for a couple of hours, then compacted under different pressures (40, 60, 80 MPa). The samples were sintered at temperatures (450, 550, 650 °C) and sintering times (60, 120, 180 min) under a vacuum atmosphere of 10^-4 torr. Disc and cylinder specimens were prepared to perform several tests, including physical (density, porosity, permeability, pore size distribution, and X-ray diffraction), mechanical (compression, hardness), and microscopy (Optical Microscopy, SEM, and EDS). The results showed that the prepared alloy consists of two phases: α, which represents the matrix of the alloy, and the second phase, ε (Cu3Sn), as an intermetallic compound. The porous samples were prepared using various parameters as inputs: pore-forming agent (NaCl wt.%), compacting pressure, sintering temperature, and sintering time, with three levels for each. In the present study, Central Composite Design (CCD) with a second-order polynomial model was used to plan and design the experiments. The output response variables, being porosity (P), permeability coefficient (K), and micro-hardness (Hv), were measured for all experiments. A complete analysis of variance (ANOVA) at a constant significance level of 5% was performed to fully identify the most significant parameters. The obtained results showed that increasing the NaCl wt.% and decreasing compacting pressure, sintering temperature, and sintering time leads to an increase in the percentage of porosity and permeability coefficient, but a decrease in micro-hardness. According to response surface methodology analysis, a multi-optimization method based on the desirability function was used to obtain the optimum process conditions that can be used in manufacturing porous sintered tin-bronze alloy. These optimum conditions were: 35.36 wt.% NaCl, 40 MPa compacting pressure, sintering temperature of 600 °C, and sintering time of 180 min to get maximum porosity of 64.506%, permeability coefficient of 3.175 × 10^-3 cm/min, and micro-hardness of 54.71 Hv. Also, the results showed that the efficiency of the filtration process reached up to 91.36%. The confirmation test showed an error of 3–6%, which verified that the design was successful in studying the effect of the manufacturing conditions on the physical and mechanical properties of the porous sintered tin-bronze alloy. Regression analysis was applied to develop a mathematical model to predict the percentage of porosity, permeability coefficient, and micro-hardness for any combination of the process conditions within the range of the conducted experiments of samples used in this study.
