Polymers and their composites, like any other materials, suffer damages that may be inaccessible. The damage treatment or repairing methods remained limited because they only deal with visible damages; furthermore, these treatments are neither instantaneous nor autonomous because human intervention is always needed. Self-healing materials possess the capacity to repair or mend themselves either by inherent response or under external stimuli, and there are many approaches for producing self-healing materials such as chemical approaches, physical approaches, and physio-chemical approaches. One of the most important physio-chemical approaches in self-healing is encapsulation. Encapsulation is a coating process for a material referred to as the core by another material referred to as the shell. The microcapsules self-healing system differs from one another: a one-part system includes encapsulation of only one material to be reacted with a catalyst, while a binary system involves encapsulation of two different cores to be reacted upon contact during releasing. In this study, a composite of epoxy with binary embedded microcapsules was fabricated and chosen as a self-healing approach. Poly methyl methacrylate (PMMA) was chosen as the shell material, and microcapsules containing epoxy resin and amine hardener have been successfully synthesized via the solvent evaporating technique with parameters as follows: core/shell ratio of 1:1, stirring speed of 500 rpm, evaporating temperature of 40 °C, and 3% wt. of surfactant concentration. The synthesized system is binary capsules for self-healing purposes. Fourier-transform infrared (FTIR) was utilized to check the encapsulation process. Microcapsule size, stability, and healing assessment were monitored throughout an optical microscope (OM), and a further advanced visual identification technique, field-emission scanning electron microscope (FESEM), was employed for qualitative and quantitative measures of morphology and size of the microcapsules. The thermal characteristics of the raw materials (the shell in particular) and the obtained microcapsules were estimated with two techniques: first, differential scanning calorimetry (DSC) for transition identification; and second, thermal gravimetric analysis (TGA) for decomposition and degradation. Vickers microhardness test was used to evaluate the hardness of the epoxy coatings with embedded microcapsules. In addition, a scratch hardness test was used to evaluate the prepared coating’s cohesion. The produced microcapsules have relatively small sizes: for the epoxy microcapsules, the average diameter was 8.9 μm, and for the hardener, 7.1 μm. Both have a smooth surface and well-rounded shape. A corrosion resistance test has been conducted for a steel substrate after being coated with epoxy mixed with four percentages (10, 15, and 20 wt.%) of equal quantities from prepared microcapsules (resin/hardener). The results show that the corrosion of the coated specimen decreases with increasing microcapsules percentage, which indicates that the self-healing system works successfully. Also, the healing is not identical, and due to the very small size of microcapsules, more microcapsule content should be incorporated to achieve a satisfactory healing process.
